Hey, guys been a long time lurker......and here goes w/ first post.
starting, my first fab project, my first turbo build, and will be first turbo car. This build is likely going to last a while before it ever gets finished.....as the car is still a Daily driver.
Picked up most of my TIG setup in December 09, and purchased some hardware from Aaron at Weirtech to build up my first manifold. Aaron has been tons of help and has given lots of great tips and tricks on Tig welding.
With no formal experience in Tig welding or any welding I began the process of starting to practice my hand at Tig welding, to find out after a month of struggling (with the help of Aaron) that my first tank of Argon was contaminated sh!t....
With a new tank I was off......getting some practice in and here is my first shot at a log manifold

I haven't decided on or purchased an EMS....might be aem fic. But there are some other piggyback options that should put me to my goal. I have lots of fab and fit testing to do....before I get to this point
goal will likely be around 250-300hp.
Would like to build the engine as well....rods, pistons, studs, which would prevent the likely hood of putting a rod through the block at 300hp

The good thing about starting with bad gas - it makes you that much better with good gas! Good luck with that failboat. At least it's not a rawrtary engine.

looks good trevor. weld the inside of the box you made for the t3 flange.

Those things have a Ford ECU in them to begin with. I'd do a Focus ECU swap, tune on that. If it's like the Protege, you need to do a simple repin of a couple of the wires and then it's on.

not from what i recall the focus/mazda electronics are much different there both duratec 2.0/2.3 and share the same motor but if the electronics were the same it wouldnt be nearly as hard to find a 2.3 swap for the focus and the mazdaspeed3 swap would get considered.
I know cobb makes a tuner for the mazda havent used it personally but a buddy with a ms3 said it sucks so idk if he just doesnt know how to use it or if it actually sucks.

most i have seen with my own eyes was 220wheel on a stock motor
the plastic intake manifold also wont like more than 12psi i know we used a cosworth on a focus not sure how or if it would work on a mazda.
supertech makes good pistons and eagle makes sweet rods. be gentle re torqing the cams when it goes back together they are fragile and will snap if your not smooth. also good idea to ditch the balance shafts
there easy enough to remove when you drop the pan just cut the chain un bolt them and make a plug to plug the oil hole.
if you get cams there a bit of a bitch to lash and you need to buy a lot of different thickness buckets
charge piping also sucks ass on duratec cars.

word of the wise, dont use those nuts for o2 sensor bungs.
go get some spark plug non fowlers and cut them off and use them.
the nuts just warp too much during welding in my experience and then they strip the sensor threads.

Your welding way to hot if your warping them.

~50 amps, only doing about half a side every weld over like an hour?

I have the machine set at 60 amps and do the hole thing in one go. the key is to move fast and don't focus the heat into the bung. also use the smallest filler you can. I use .035.

Ya, I think you are correct the electronics are very different. The stock mazda three has no method tuning as of yet. There is the cobb for the ms3.....but nothing for the stock 2.0 or 2.3. Though the ecu has been hacked and there is a flash....there is no tuning solution for the average joe.
There seem to be a few people with stock motor up to 250, nothing I have personally seen. But then I have also read stories about people putting rods through the block at 5 to 7 psi.
Ya, I believe you are correct.....the plastic intake won't go much higher than 12psi......and the cosworth intake is the way to go. thats another option as well.
I know some of the basics of engine building.....but thats about it. Probably will just swap out the pistons and rods.....as the rods in the Duratec seem to be the weak point.
charge piping will be tight......I might relocate the battery to the trunk.....to free up some space, though its not completely necessary.
Been to hot in the garage to do anything....will do some more welding this fall/winter/spring

we ran the charge piping out of the turbo towards the pass side under the motor use a flat pipe to go under the oil pan then route around to the one side of the front mount the other side just comes out loops where your factory airbox goes and to the tb you still have plenty of ground clearance and its really the easiest way to go about it. run the turbo inlet around the drivers side of the head and into the factory airbox location and toss a filter on it the long straight section also makes a great place to mount the maf. i built a custom cold air intake on one of these cars and found out that these ecus are really really picky
oh and if your curious haha i used to work in a focus shop. i had the only honda and i put down more power on a stock ls than they did with there "built" zetecs haha they could only muster about 270wheel at 18psi i put down that same power with a ls with cams at 13psi using damn near the same turbo
